Sachet Types — 3-Side, 4-Side and Stick Pack

The seal configuration isn’t just a visual choice — it affects production speed, seal integrity, and how the product is dispensed. Here’s what’s actually available and when each makes sense.

3-Side Seal Sachet

The most common format for powder sachets — sealed on three sides with the fourth side formed from a single fold of laminate. Cost-effective, high production speed, works well for most powder and granule fills. Standard choice unless your product specifically needs the 4-side configuration.

4-Side Seal Sachet

Sealed on all four sides — no fold line. Gives a cleaner appearance and slightly better seal integrity, particularly useful for larger sachets or products with higher moisture sensitivity. Marginally slower production speed than 3-side seal.

Stick Pack

Long, narrow format — commonly used for single-serve protein, electrolyte mixes, and instant beverage powders. Easy to tear and pour directly into a bottle. A distinct visual format that stands out on retail shelves compared to standard flat sachets.

Pillow Pack

A variation on 4-side sealing that creates a pillow-shaped sachet — used for liquid or gel fills where a flatter format doesn't work as well. Less common than powder sachet formats but available for specific liquid nutraceutical or pharma applications.

Laminate Materials — and Why the Choice Matters

This is where a lot of first-time brand owners underestimate what goes into sachet packaging. The laminate structure determines your product’s shelf life, moisture protection, and whether it survives shipping and warehouse storage without degrading. Getting this wrong means a product that looks fine on day one and fails a stability test six months later.

The Form-Fill-Seal Process — How Your Sachets Actually Get Made

Here’s exactly what happens on the production floor between raw material intake and a finished, packed tablet:

Laminate Roll Loading and Printing Verification

Pre-printed laminate roll (with your branded artwork) is loaded onto the FFS machine. Print registration and colour accuracy are checked against your approved artwork before production starts — misregistration at this stage means rejected output later.

Forming the Sachet Tube

The flat laminate is formed into a continuous tube around a forming collar, with the vertical seal applied. This becomes the "back seam" of the sachet — the seal strength here is tested during machine setup before full production begins.

Filling — Powder, Granule or Liquid

Product is dosed into the formed tube through a volumetric or gravimetric filling system, depending on the flow characteristics of your product. Fill weight is monitored continuously — for powder products, flow agents may be needed to ensure consistent, non-bridging dosing.

Sealing — Top and Bottom (or All Sides for 4-Side)

Heat sealing bars close the top and bottom of each sachet at controlled temperature, pressure, and dwell time. Seal parameters are validated for your specific laminate — too little heat gives a weak seal, too much can burn through thinner laminates.

Cutting and In-Line Weight Checking

Individual sachets are cut from the continuous strip. An in-line checkweigher rejects any sachet outside the acceptable fill weight range — this runs on every single unit, not a sample check, so out-of-spec sachets never reach the finished goods count.

Seal Integrity Testing and Final Packaging

Random samples from each production run undergo seal integrity testing (burst test, dye penetration test). Cleared sachets are counted and packed into your secondary packaging — cartons, pouches, or dispensers — and dispatched with your Certificate of Analysis.

MOQ typically starts from 2,000 to 5,000 sachets per SKU, depending on the fill weight and laminate structure requested. Custom-printed laminate rolls generally require a higher MOQ than plain or stock-design laminates because of minimum print run requirements from our laminate suppliers. If you’re doing a small market test, ask about stock laminate options with a sticker label instead of full custom print — this can bring the MOQ down significantly for a first order.
3-side seal is the standard choice for most powder sachets — it’s cost-effective and runs at higher production speed. 4-side seal makes sense for larger sachets, products needing marginally better seal integrity, or when your brand wants the cleaner, no-fold-line appearance. Yes — our FFS lines are configured to handle liquid and gel fills as well as powder and granule products. Liquid sachets typically use a pillow pack format rather than standard flat 3-side or 4-side seal, and the laminate needs to account for liquid compatibility (no absorption into the sealant layer). For an existing formulation with approved laminate artwork, 15 to 25 working days from document and artwork sign-off to dispatch.
